This was taken at Metrocon 2007 of my Larsa cosplay and Casey's awe-inspiring Judge Gabranth costume. He did such an amazing job. This was my second costume, so, I did as best I could.

As for Gabranth, I hate to tell you...but it cost him $2,000 to construct that costume. I'd refer you to him, but he isn't the one to go to for affordable cosplay. =/
He used metal, and then used latex blends for his sword, combined with extremely strong magnets so he could separate them when he wanted to.
If you're still interested, I'll contact him for you, but it will be very pricey, and time-consuming. It took him 6 months, with added help of armorers and painters. The Judges are VERY difficult to remake. =/
xD im traying to do in cardboard xD here in portugal we dont have that qualaty because we dont export nothing only import and the stuff are to expensive.. ... like 1 1mx1m aluminium are like 100 euros = less then 100 dolares.. xD so im traying in cardboard xD

Oh wow, I wish you luck. You might want to try craft foam/wonderflex instead. I see no possible way that crdboard could be possible, unless you used a lot of clay around it.
